Position Overview:
The Process Engineer - Foaming (PU) is responsible for the development, validation, stabilization, and continuous improvement of polyurethane foaming processes used in Instrument Panels and Back Seat Panels within a Tier-1 automotive interiors manufacturing environment. This role ensures safe chemical handling, structural integrity, density consistency, dimensional stability, and repeatable process performance aligned with OEM functional, acoustic, and appearance standards.
In addition to primary ownership of foaming processes, this position requires process owns capability in Friction Welding operations, including parameter validation, joint integrity verification, and structural performance troubleshooting. The Process Engineer supports friction welding process stability, equipment parameter control (speed, pressure, collapse distance), and quality validation of welded joints to ensure structural and dimensional compliance.
The position requires strong daily shop-floor presence and close collaboration with Production, Quality, Maintenance, Tooling, Materials, EHS, and Launch teams
Key Responsibilities:
Develop and optimize polyurethane foaming process parameters (mix ratios, shot size, injection pressure, mold temperature, cure profiles). Validate molds and conduct foam fill, balance, and structural compliance trials for new and existing programs. Define and maintain process windows, control limits, PFMEA, Control Plans, and Work Instructions. Perform defect troubleshooting for issues such as voids, short shots, collapse, density variation, delamination, and warpage. Execute structural and material validation activities, including cut‑ups, adhesion testing, density checks, and tear-down analysis. Ensure chemical safety and EHS compliance, including ventilation, handling procedures, MSDS adherence, and spill readiness. Support production daily on the shop floor, providing direct technical guidance to operators and technicians. Collaborate with Maintenance to maintain and troubleshoot metering, mix-head, heating, and temperature‑control systems. Support
PPAP, OEM
validation, audits, and quality capability requirements (Cp/Cpk). Lead continuous improvement and scrap‑reduction initiatives, optimizing chemical usage, yield, and process stability. All other tasks as assigned
Qualifications and Requirements:
Required Qualifications Bachelor's degree in chemical, Mechanical, Manufacturing, Polymer, or related Engineering discipline Minimum 2-year experience of automotive manufacturing (Tier-1 interiors preferred) Direct hands-on experience with Polyurethane Foaming Systems Experience with high cosmetic and structural automotive interior components Knowledge of automotive quality systems Preferred Qualifications Polyurethane chemistry fundamentals (polyol, isocyanate, catalysts, blowing agents) Mix ratio calibration and flow rate validation Density control and foam structure analysis Mold temperature management and curing cycles Structural validation (cutups, compression testing, adhesion testing) Defect analysis (voids, porosity, shrinkage, foam collapse) Process window development and capability studies Structured problem solving (5-Why, Fishbone, 8D) Strong hands-on shop-floor engagement
